How much coolant are you using. Are you sure it's because of the HG leaking again? Could be you may have had some air trapped in it, now that the level is a little lower it's grugling?

You have to jumper the terminals. The red goes to the +side of the battery and the black goes to ground. Then you will have the sensor wire that normally clips on the #1 plug wire, some times on the older lights you have to pull...
Is scraping them a normal way to fit them. I would think to prevent damage to the bearing that maybe taking a little off the shaft might be a better option?
When I had my shop replace them, when I installed the shaft it was too tight, the shaft wouldn't even turn. They were Toyota replacements. The shop had to open them up with a scraper. It sent chills down my spine when I watched him do it.
Are the replacements always tight?
I'm not too sure about taking it off without having to replace the HG again. If it was a MHG yes, but a composite dosen't it have like a layer of sealant that once it's torqued it is a one time thing?

Thought so. IJ's right about the composite especially since he would have to pull and resurface everything. And yes check the head, you don't want to be doing it again soon.
Just to be on the safe side, wouldn't be too much to take it and get it "cleaned up" at the shop as long as it isn't...
