^^^ PS: My goals are around 450~500MAX for a daily streetable setup. I'm running 550's and ALL the HKS goodies, and I hate to give my alphabet up just yet, and feel this might be at the limit of what my piggyback stuff can handle.

Yes or clogged line. The radiator-to-overflow tank has a specific ebb-and-tide like the ocean and the moon. When it HEATS, it expands and "fills" the overflow. When it COOLS it draws back from the overflow into the radiator. This is a balancing act. IF the hoses, cap-to-overflow, radiator...
...I even used a WIRE WHEEL (small bits w/Dremel) to clean the pistons on a previous job... and held the shop-vac near the wheel the whole time. I also put some oil around the pistons (starting at TDC on piston being tackled) then carefully crank them DOWN and WIPE the dust captured in the oil...
