Most of the smoke came from the switch! The wire was melting the insulation, but it was the switch its self that nearly went up!

Bigaaron: that photo is priceless! + rep for you!!

So I learned the hard way that a 25 amp switch is not enough. Better luck next time :p

25 amp is not enough for what? The real lesson is everything needs to be fused correctly to avoid electrical fires. :biglaugh:

Huh? The fuel pump is max about 10 amps, you probably had +12v and ground going to the contacts on the switch and when you flipped it on it shorted the battery directly to ground through the switch. There's no way a fuel pump melted the switch like that.
