Weirdest thing ever. Sounds like rod knock but isn't.

How is the condition of the alt, I think if it was off kilter it would make a knocking sound when it doesn't have a lot of draw on it, like when the headlights are off, but when they are on it has resistance on it and doesn't knock.

Hope its something simple like that, good luck.

I dunno the part that is scaring me is that the noise sounds like it's coming from bottom of the motor. Unless whatever knocks when the headlights are off is making the noise travel throughout the motor or something.

Doesn't sound like RK to me...

Could very well be something wrong with the alt, but it could also be the crank pulley.

Yep...I would check to make sure the bolt is tight.

If its not a pully it may be a bearing in the alternator or water pump. When you checked the crank pully, did you put sufficient torque on it to determine it was completely tight?

Check to make sure it isnt external to the motor. There are several hard lines that run under and in front of the radiator. Probably an AC line rattling on the body/frame somewhere. Also could be a hard mount like the brace to the intake manifold. Something is reaching a resonance frequency that changes when the alternator is under load.

definitely doesn't sound like rod knock to me. It definitely seems to point to the alternator, try briefly removing the belt and running the car (Not long, that belt drives the water pump also). When you have the belt off, feel the alternator pulley for any play in the shaft or weird noises when you spin it.

Crank pulley key was damaged as well as the pulley. Replaced the key and pulley, and no more noise. The crank keyway was slightly damaged, but hopefully not bad enough to cause permanent problems. Time will tell. I mentioned to Andrew to keep an eye on the crank bolt.

What you are saying is the crank pulley was damaged? If it was run very long like that it may have hammered the crank bearings which would only get worse in time.

Congratulations, but I think you should have left the original information in the thread and added what you now have to the top. This is helpful for when people search. If you don't have the info in the first post it won't helpful and essentially will be useless.
