Sounds like there will be a few of us enjoying our summer of bhg fun in the sun. It is true that I have gotten to know the engine pretty good since I started this project.

first off do a compression test, mine came back fine so I knew it wasn't my freshly installed MHG

it ended up being that the upper pipe of the radiator had a dent in it and was causing the cooling system to lose pressure. Lose the pressure, it boils and once that happens you overheat as steam doesn't cool well...

Yup..I have one of those too but they actually turn green when it detects exhaust gas in the system but stays blue if nothing is present.

dealer cap is expensive, parts store cap is cheap...quality is the same level as the price...

I've had parts store radiator caps pop off the radiator...not good

So I picked up a radiator cap at Kragen this afternoon, and tried two things. I pulled the cap off the radiator and wrapped a towel around the opening, and started it up, expecting to have a miniature fountain under the hood. ...nothing sprayed out.

Okay, good sign! :icon_bigg I put the new cap on it and ran it until it got up to running temperature. ...nothing flowed into the overflow tank. :icon_surp

I ran it out around on the highway for a while, got it going, and when I pulled back into the car port, the cooling fan was running... but still, nothing flowed into the overflow tank. :biggrinbo

Problem solved! Culprit: :icon_arro Radiator cap.

Edit: Oh- and I still plan to run up and do that compression test anyway. Can't hurt, right?

Well, you get what you pay for in this case...the parts store caps aren't the best quality, and they may or may not be rated at the factory pressure spec...which can cause all kinds of weird problems.

IMO, the cooling system is an extremely important system...and I only like to use what I KNOW will work correctly...it's just not worth it to cheap out on something so important, especially when it's only a couple of bucks you end up saving...pay now or pay later...

Oh, I'll pick up a Toyota stock cap soon enough- but the Parts department close by isn't open as late as Kragen is, and they rarely have anything in stock. :p
