To stop warping and draw minimal amps simply do heavy pre-heating. Easy done with a weed burner fed off a propane tank!! Also makes the welding go extremely fast and easy. Search for posts by me and you will find a bunch of other FFIM information, HIH.

damn seth, great tip. is it possible for me to do all the welding i need with a 135amp mig welder set up for aluminum?

Yea it is! When I originally started making them I was using an old school welder without a pedal and the circuit would only handle about 125AMPS from it or it would blow the fuse. I would just have to pre-heat everything to 400 degrees or so, which with the weed burner is really not as tough as it sounds. On the base plate is really the only place I had to re-heat as I went all the thinner stuff retained enough heat as I went. Do you have a pedal with the welder? I now use a brand new Lincoln my friend let me have in trade for welding anything he needs done!! But I still only run it up to 150AMPS and rarely use that much only if I am too lazy to pre-heat. Good point Seth! I also used preheating, (with a propane torch). It does make a world of difference.

Pedal controls the temperature of the puddle or basically how much amperage the welder is drawing. So say you set the welder to a max of 150 AMPs, so when you step on the pedal fully it will peak at 150 and then as the puddle is melting you can back off the pedal to control the size and penetration. If you do not use the pedal you will set it to an amperage and the welder will run at that all the time causing you to be very good at either moving quickly, preheating perfectly, or being very patient but either way you have no control of temp once you start. HTH
