It is finally near completion. I was sick of seeing poorly welded mk4 and mk3 lower runners welded together in a mess of poor flow, so the next easiest thing was to make an adapter between a mk4 upper and mk3 lower. I started with a 3/4" thick piece of 6061-T6 Al (in retrospect, a softer Aluminum would have been a lot better) and the only machining done was general milling of the holes, cutting the general shape, and surface milling (the final step). All finishing of the holes was done by hand, which was somewhat time consuming, but not too bad. Overall, here was the cost breakdown:
$115 for the manifold (came with injectors, and several sensors which sold for ~$100)
$50 for the Al plate (still have a piece big enough for another adapter)
$60 for a Q45 throttle body.
This was done for a net cost of under $150 and a bunch of my time that I probably would have wasted anyway. Here are the pics (apologies for the cell phone quality)
