dont know if youre going to be able to fix that, what id be more worried about at this point is all those metal shavings you got into your engine..

Metal shavings are bad, mmmkay?

You're not going to use JB weld, mmkay?

I'd suggest replacing the head, but leaking valve covers are my #2 hate when it comes to engines.

btw - you know they make screw extractors, that would have removed the bolt without incident, right?

No offense, but not much of the project thus far has been "smart". ;)

Now, you need to get every single tiny little piece of metal shaving out of the head so you don't ruin internals. Then you need to figure out some way to secure the valve cover.

THE GOOD NEWS: It can be fixed by adding aluminum to the broken area with a high amp (350 or better) tig welder. You then file the welded material into the correct shape, followed by drilling and tapping threads into it.

THE BAD NEWS: You have to remove the head to do this repair properly.

Use JB Weld and get a tap and die set. Build up the area with JB weld and drill and tap it to accept the correct screw. When you put the valve cover back on use alot of RTV Gray around that area and tighten the screw down snug. I would also suggest you get a new valve cover gasket. Make sure you remove all the metal filings out of the head too!!
If JB Weld doesn't work you could always have a guy braze that area and drill it out. Makes sure you unplug the injector thats next to it.
Another way to do it would be to get a fender washer and a nut and put the valve cover on and thread the nut through so that it comes all the way out of the bottom of the broken flange. Then.. put a fender washer under there and nut it from the bottom. It doesn't really have to be that tight... especially if you have a new valve cover gasket and you are using RTV sealant.
