anyone make custom headlights (besides NSX retrofits)?

well, im tired of having huge frog eyes ruining the lines of my car. i like how people have done the NSX jobbies and made the pop-ups low-rise. i think they should have limited the raised height to something like the NSX things... the low slung lines of the mk3 are completely ruined when the stock headlights come up... so i wanted to do something cheaper but use alot more fabrication if necessary to get some low-rise popups with projectors for low beams and reflectors for high beams.

last night, i modified a 2006 Suzuki GSXR 750 headlight... Drastically. the whole projector casing is a big metal contraption that bolts to the rear of the plastic housing of the Gixxer. my roommate was messing with it and broke it. so i decided to play with it. i broke away every single bit of bracketry and framework that didnt have to do with the body of the projector itself. i ground down the edges with my die grinder.

at that point, it was just really deep since its a 65w halogen light for the highbeam function. stock, it has a VERY narrow beam pattern. thatd be worthless as a driving light so i had to find a way to modify that. i sectioned the projector lens mounting base to move the parabolic lens closer to the light source to make a wider angle. this didnt work as well as i had planned. it ruined the light pattern and didnt spread it as well as i had liked. it ended up revealing some dark spots created by the tip of the glass bulb.

well, how bout the reflector/rear of the projector? maybe i should section that. nearest the bulb, the reflector is concave to spread the light. however, the closer you get to the projector lens, the reflector portion became cavern-like. the sides transitioned from concave to just straight-sided.. making a hall-way effect and concentrating the light to a small spot. i cut the concave portion of the reflector right where it began to be straight sided. then i placed the concave reflector right that much closer to the projector lens. with some final adjustment on the vertical axis to place the center line of the bulb Below the cut-off, it came out with very wide and very uniform beam pattern... perfect for a low beam.

the end product is much smaller and compact and i did it all with stuff i had laying around.

but now i would have to make another and find a way to put it in a housing i can install in my car... which brings me to my question; has anyone made custom housings to fit projector assemblies from other vehicles? also, has anyone made combined projector and reflector units for dedicated high/low beam lights?

i didnt want to go the NSX route, mainly because they are freakin expensive and hard to find... but if i can modify a projector beam for a motorcycle and alter its entire beam and light output... i could put something together to make use of it.

Here is the rear of the projector. you can see where i cut the reflector down. i inserted the concave section of the reflector inside of the straight-sided section to serve as a retainer. its pretty solid. i reassembled the cut sections with 2-part epoxy so they can be individual pieces again and screw together like they did originally.

but i can get another gixxer headlight to do this process again. im just looking for insight on making a housing to mount the projectors in.

Maybe use some 1/16" plate to make a housing that fits where the black plastic trim piece goes on the stock lights, and mount your projectors to that? You could use the trim piece as a pattern for the sides, and use a plate in the front with holes that fit those projectors. Could build mounting brackets to tie it all in with the existing frame work behind the stock headlights so you wind up with a flush mount in the front. Shouldn't be all that heavy if you used aluminum.
I really need to get a welder and learn how to weld....

rodel, what projectors did you use?

yeah, i could make something out of some aluminum. i kinda wanted to make some sort of enclosure so the projectors werent exposed to the elements. i thought about using the H4 housings and cutting out the back of them to fit the projector. then cutting the bottom off to shorten its overall height. but i dont konw about cutting glass and such.

then, i thought about C/K Chevy truck headlights, like, pre-99. but those would have to be narrowed since they are so wide. plus, since these projectors used halogen bulbs, they are vented so i would want to put them inside of something anyways to keep the majority of the elements away from them.

I've been wanting to try mid 90's Camaro head lights(the rectangle ones with separate low/high like the c/k ones you were talking about) where the turn signals are stock on our cars. The height is right, and the width shouldn't be a problem either. Don't know if those projectors would fit in them, though.

i have to projector lights in my house collecting dust trying to figure out a way to i even tried heating lexon plexi glass over the stock flip up but the plastic keeps getting air bubbles when it finaly get hot enough to bend

Why don't you just put just put a projector inside an H4 housing? Like this?

lol... that looks like a cataract. i saw somethingl ike that a while back on Ebay and pondered it for about 10 seconds.

i also thought about using the 3rd gen Camaro headlights too, to make a flush-mount kit but that might be a little harder than doing low profile popups. i really wanted HID's and wanted to find an equivalent H4 housing retrofit for the 3rd gen camaros... then i could put HID's into those housings and make a flushmount kit out of them. im not sure if i want flush mounts though.

I few have already done that. That type of setup on the MKIII does not light up the road.

The ones I like that I've seen so far are using the 91 grand prix headlights, there should be a thread on here showing them, they were the lowest/slimest yet most visiable I've seen so far

touche... i forgot about those headlights. cutlass supreme headlights ought to be the same. i wanna say its the 2door version, not the 4door SL version.

yes, i do thoroughly enjoy that setup. the trim/bezel is the only thing thats missing. i like the way that one guy modified the stock trim to fit his NSX lights. then adding a center post would be bad ass.

rodel, do you have pics of the buckets/brackets that hold your lights?
